Case Study: $100MM+ Manufacturing Platform

Designed and executed a phased, ground-up blown film manufacturing platform—built inside an abandoned facility and scaled according to a long-term $100MM+ operating plan.

The Challenge

Launch a new blown film manufacturing company from an abandoned industrial shell—without existing operations, processes, or workforce—while designing the facility, systems, and organization to support a fully scaled $100MM+ operation over time.

Our Approach

Developed the complete operating blueprint at the outset, defining the full-scale layout, process architecture, systems, and organizational model required for a $100MM+ platform. Execution was intentionally phased, allowing capacity, capital deployment, and staffing to scale in step with demand.

The Build

Executed a true greenfield build within a brownfield shell. The facility was gutted and re-engineered, including raising sections of the roof by over 80 feet to accommodate blown film lines. Manufacturing workflows, ERP systems, quality programs, and operating rhythms were designed and implemented from first principles. The entire team was hired and trained from scratch.

Measurable Results

Achieved first production in under nine months during the COVID-19 pandemic. Approximately $90MM of capital has been deployed to date against the long-term operating plan, supporting more than 100 high-paying manufacturing jobs. The facility was delivered ahead of schedule and under budget and designed for continued capacity expansion.
